well my guestimate was only based on the violent snap of the shaft while going about 45mph ... they look fresh too me which is the only reason I have for this ...

and yes this is the piece between the trans and the TC ... this repair seems to keep getting more and more expensive ... not to mention while on the lift I was inspecting the ball joints and my lower ball joints need replacing soon ... ugh ..

You're lucky BigJ, it could have been the T case or the tranny case. Maybe they can even weld it when it is out. Call Ford and tell them it is the cast iron piece between the 2 cases and it is part of the motor mount.

True, I've got a friend who says he wants to see the piece, and has a metal welding agent which they use to repair steel castings ... he said it may work and is good for some extreme temps. Though I think welding it is probably going to be the best option tomorrow is going to be fun, i feel it.

I think it would be called the transfer case adapter. It is in place of the transmission tailshaft that would be on a 2 wheel drive truck. The Ford dealer can pull up an exploded diagram of the transmission / t-case area and you can point it out and they will be able to look it up from the base number. Make sure you have your truck vin number with you, it will help.

Also, is yours aluminum or cast iron? Never have seen a broken cast iron unit, but have seen the broken aluminum adapters.

Definitely an aluminum adapter, not cast Iron. my only problem is that I dont really have too many options for driving around currently with my truck on the lift and its spittin a bit so my motorcycle is out.

I wouldn't drive it like that. Since that is an aluminum one you could weld it too. Beats a new tranny or t case.

So after about an hour of playing with it, I got the rear driveshaft off and the rear flange unbolted ( no air tools because for some odd reason power was just out ... ugh) but the front shaft bolts are being stubborn as ever, even after some liquid wrench... any tips other then a torch ? that space is way too small for most tools other then a wrench.

other then that little hickup everything is going well, I just need to run out to get an impact socket to fit the nut on the rear flange so I can pull that retainer out and continue the tear down. I think thats a 1 1/2, and only have up to 1 1/4 ... just my luck.

Use the double wrench trick to break them loose...

It looks like that crack let some oil out?

how much? and how dry did you run it?

Definitely use the double wrench, or wrench and a pipe for leverage. Don't use the open end, use the boxed end.

Have patience with the liquid wrench, beat it with a brass drift, and then wrench. Might take a few times/hours.

If you can find PB Blaster, get some. It penetrates 10 times better and faster than liquid wrench.

oil from what I can tell, did NOT come out of that spacer what so ever which is definately very ... very. .. good and lucky for me !!

I tried a pipe already but i started getting a little impatient and stopped, so i just soaked it again and this time i will just wait and let it go !
in the meantime, I drained the oil so it wouldnt be so heavy and noticed some little metal shavings inside of it, so already I know something broke or is grinding up. But hey .. how bad can it be, it was still driving when I put it up haha.

Use a 6 point wrench or socket if you are going to apply that much pressure. You don't want to round it off or you will be in deeper trouble.
