I have an 08' 6.4L with 9600 engine hours / 277,000km and the HPFP just started to come apart - still runs though. Ford quoted $5000 not including injectors to get it solved, is this normal at those hours/kms ? I change filters every 10,000km and dump conditioner in there..

Your engine hours/mileage shows you should be running your truck under the severe maintenance schedule. I read a Ford tech bulletin saying 33 mph miles or under is considered severe service.

I suppose, it was a highway pilot truck before I picked it up, I generally drive city and occasional 5+ hr highway trips doing oil/filters+fuel filters every 10,000km (amsoil)

I think the aftermarket needs to come up with a HPFP that will outlast the stocker. It will make someone a millionare over night.
I'll be in the market for a 6.4 within the next year, and I hope there is a resolution to this problem by then.

II (Industrial Injection) came up with an "aftermarket" HPFP, and there's some pretty horrific stories about what happened subsequent to their installation...no thanks! Looks like reman'd are the only way to go for now...but an AirDog/FASS type fuel system would sure go a long way to keep the fuel clean...the AirDog 165GPH/10PSI is on my build sheet! (Along with a 51-gallon Titan tank). Doesn't change the fact that it is one spicy repair out of warranty/out of pocket. I still think the OP's situation is highly unusual...

Both are already on my list to add to my 6.4 when I finally get it.
Changing out the HPFP wouldn't be half as bad (other than cost) if the pump was more accessible.
Maybe I'll shoe horn my trusty old 7.3 in there and not worry...

At 72,000 miles my HPFP went. At first they replaced a sensor under the valve cover and some wiring harness and gave it back to me "fixed". A week later with a 32' race car trailer in tow it started losing power again. The diesel tech who worked on it the previous visit told me he diagnosed a bad HPFP and Ford told him to replace something else. What a let down that was. I was enroute to a race out of state and had to go borrow a truck from a friend while the trailer was left at the dealer.

I have to agree. There's more to this story that what we're being told. I live in Tomball as well and I know the dealer the OP's referring to and most likely get my fuel from the same sources.

Maybe off road diesel? We're definitely in an area that has it readily available, heck, there's a station in Tomball that sells it straight out of the pump. Of course you have to have a permit to purchase there, but it's available.
